3 1 INSTRUCTIONS PRIOR TO COMMISSIONING It should be clearly understood that the information given under the Commissioning Instructions below do not intend to revoke or substitute instructions laid out by any relevant entity, and reference should be made to the relevant Standards and/or existent recommendations on the subject. It is implied that before Commissioning, the performance of the appropriate "Cleaning and Purification Procedures" shall be observed and all the instructions contained in "Pressurization" and "Labor Safety and Health Standards" shall be strictly followed. The recommendations of valves' suppliers, as for instance, "open slowly" or "open very slowly" should be strictly observed. 2 HEALTH AND SAFETY Regulators, valves, and other pressurized components that contain toxic or flammable gases, or other hazardous products, are potentially dangerous if not correctly operated and maintained. It is mandatory that all users of these equipments are properly instructed and warned on their potential danger, and certify yourself that the personnel responsible for installation, testing, commissioning, operation, and maintenance of the plant are properly skilled to perform their duties. Instruction manuals are provided for orientation of the operators, but it is supposed that they have a basic knowledge level. If any doubts or ambiguities remain that could affect the proper procedures ask Gascat Indústria e Comércio Ltda., which will be pleased to instruct, or to provide the suitable service or instruction. CEP Brazil Phone: Fax: vendas@gascat.com.br The comments below, while not completely inclusive, provide guidance on possible sources of risk to safety and health. 2.1 NOISE Regulators, valves, and other pressure reducers can produce high noise levels, which can be harmful to persons exposed to them for long time periods. Users should assure themselves that appropriate provisions would be taken, in order to foresee health safety of employees and/or third parties, according to standards and recommendations in force. 2.2 INSTALLATION All equipment, piping, and vessels are designed to support mechanical efforts, as, for instance, torque and bending momentum, in addition to internal pressure. However, careful shall be exercised during installation not to develop excessive efforts, which can cause cracks that may result in serious breakage when the regulator is put into operation. Excessive tensions can also be caused if the equipment is overburden by piping, which should be otherwise appropriately supported. All regulators, shutoff valves, relief valves, etc., shall be installed taking into account the correct flow sense. Impulse lines are important components of any control system and it is essential for them to be correctly installed according to instructions. Impulse lines should be appropriately supported to reduce excessive vibration, which can provoke fatigue breakdown. They should also be positioned so that they cannot serve as support to feet or hands. Impulse lines should have a slight slope so that liquids and condensates drain towards the main piping. When necessary, (in underground installations or internal areas), a ventilation piping should be installed starting from the ¼ NPT thread positioned in the bell or diaphragm housing, which should be extended and positioned at a safe and ventilated place, with the vent outlet protected to avoid rain water input and of insects that could obstruct ventilation. 4 Auxiliary systems should not be changed, or modified, without knowledge of the operation conditions and permission of the responsible in charge. 2.3 OPERATION Depending on the regulator type, its valve can be positioned fully open. Consequently, when a regulator is put into operation, the shutoff valves should be opened slowly so that the regulator valve can assume its regulating position. If the valves are quickly opened, the upstream pressure can pass downstream through the regulator and over-pressurize downstream the main line. All regulators, etc., should operate with the regulating spring specified by the manufacturer. This provision is particularly important when operating relief or shutoff valves, since incorrect springs can hinder a relief valve to open and a shutoff valve to close. Provisions should be taken to avoid water input through breathing and ventilation openings. 2.4 MAINTENANCE Regulators and valves contain gases under pressure that sometimes are higher than the atmospheric pressure. Before trying to investigate any problem or to perform service maintenance of the equipment, they should be safely depressurized. Furthermore, as most gases can be flammable, poisonous, corrosive, or somehow, dangerous, it may be necessary to purge the installation with an inert gas, as nitrogen. Special precautions are necessary for operation with oxygen or hydrochloric gas and the user should be reassured that appropriate procedures are implemented. Eventually, it is not enough to isolate the high-pressure device, since high pressures can be retained downstream of isolation valves. Do not try to remove covers, plugs, etc., before these parts are properly freed-up. Even so, it is advisable to consider if high-pressure gas can be present at the time of removal of covers and plugs. Most regulators use spiral springs as the loading device. It is important to reduce the load of these springs relieving their loaders as much as possible. In some cases, some residual load may last, even though the spring is relaxed to the limits of its housing. 3 INTRODUCTION The Horus Series pressure regulators were developed by Gascat s Engineering, intending to attend the most varied applications, and can operate in a variety of operation conditions, however, it is particularly applicable in situations requesting high flows associated to high pressures, typically found in natural gas transport and for custody transfer in natural gas delivery points. The Horus belongs to the family of pilot operated pressure regulators, and ca be used for all types of non-corrosive gases and for corrosive gases, when built in special versions. The Horus regulator is also known by its soundness, high performance, and ±2.5% pressure regulation accuracy (can reach ±1%), with high flow capacities. 4 OPERATING PRINCIPLE 4.1 FAIL CLOSE The Horus Series pressure regulators operates by pilot loading in the diaphragm camera at the outlet side of the main regulator that, through the differential between the loading pressure and the inlet pressure, moves the diaphragm and, consequently, the piston, increasing or decreasing the passage opening of the valve. In case of flow absence, the consequent increase of outlet pressure transmitted through the sensor piping to the pilot's diaphragm and to the main regulator, provokes the closing of the same ones, making the closing spring to move the diaphragm, consequently, the piston against the shutter, shutting the gas passage. When consumption starts, the inverse effect to the flow absence causes the pilot passage to open, increasing the loading pressure on the diaphragm chamber at the outlet side that, added by the output pressure fall on the opposite chamber of the same diaphragm, makes this to increase the passage opening through the valve of the main regulator. A graduate restrictor (bleed) fitted to the outlet of the loading pressure will provide, a variation of the gas passage orifice, increasing or reducing the opening response speed of the main regulator and, consequently, an inverse reaction in Gustavo Nieto Vanizio Lizo / Celso Schettini Rubens Ribeiro May/15/ of 26

5 the shutting speed, allowing adjustment of the necessary balance to attend the characteristic consumption of each installation. By this operation principle, we obtain a pressure regulator with extraordinary response speed to demand variations, excellent precision of the adjusted pressure and extremely low lock-up. Depending on the configuration, the HORUS regulator can be supplied, with the G38 G38HP pilot pre-regulator that automatically limits and stabilizes the pilot feeding pressure, providing better precision in adjusting pressure, as well as, additional safety in case of variation in the inlet pressure or bad pilot operation; it can be supplied without the pre-regulator, when the available P is small or insufficient for its usage ( P < 4 bar). 6 4.2 FAIL OPEN In case there is no pressure, the shutter is maintained in the totally open position by the spring force. In the same way as the Fail Close regulator, the stem shutter group is fully balanced. The pressure that modifies the shutter position, and thus controls flow, passes through the filter, reaches the feeder that reduces it value to a value conveniently near to the outlet pressure and communicates this pressure directly to the pilot's input and to the main regulator diaphragm. Pilot (G30 / G32) controls pressure variations on the diaphragm of the main regulator and, per consequence, the position of the main regulator shutter, comparing the outlet pressure under the pilot's diaphragm with the spring load on the same. Thus, if the outlet pressure decreases, the pilot increases pressure on the main diaphragm making the regulator to increase opening and restore the set pressure value. On the contrary, if the outlet pressure begins to rise, the force exercised on the pilot's diaphragm moves its shutter towards closing. Pressure decreases on the main regulator diaphragm by flowing through the drainage needle valve to the regulator downstream and pressure on the main diaphragm increases causing the regulator shutter displacement downwards, thus restoring the set pressure. (Other materials under request). Pilot loaded self-operated regulator. 6 INSTALLATION 6.1 Filter We recommended the installation of a cartridge type filter of 20 micra mesh (minimum), as close as possible to the regulator inlet, without being united flange to flange, because, the filter installed immediately upstream of the regulator can cause turbulence that will disturb the regulator pressure control. Care with the filter installation is essential for the perfect operation of the apparel, because, eventual particles existent in the piping can lodge themselves between the seat and the shutter, damaging them and giving direct fluid passage. 9 6.2 Cleaning Check pipeline cleaning before the regulator installation. We recommended a complete purge of the line with nitrogen or compressed air. 6.3 Flow Direction and Assembly Options Check the flow direction engraved in the valve body before installation. 6.4 Impulse intake Install the pilot input intake downstream of the regulator (connector for Ø 10 mm tubing) at a minimum distance of 5 to 8 times the nominal pipiline diameter and in a piping section free from obstruction, with a pipeline diameter where the speed of gas flow does not exceed 20 m/s (considering the smallest outlet pressure and maximum flow). 6.5 Other important devices for a safe installation (see DIN EN and DIN EN 1776) A safe installation shall contain, at least (see outline drawing proposed below): 1. Manual blocking valve (ball type, or similar). 2. Filter with drain. 3. Pressure gauge for input pressure reading. 4. Automatic shut-off valve (Gascat s GIPS model). 5. Pressure regulator 6. Partial relief valve (Gascat s Junior model). 7. Pressure gauge for output pressure reading. 8. Purge valve, Ø ½. 9. Manual blocking valve (ball type, or similar). 10 7 OPERATION (START-UP) Slowly close the outlet shutoff valve downstream of the regulator. Slowly close the inlet shutoff valve upstream of the regulator. Assure yourself that the pressure regulating spring of the regulator pilot is completely loose (it usually leaves the factory already relieved). Open the purge valve fitted downstream of the regulator to something like 20%. Slowly open the shutting valve found upstream of the regulator, checking the gas pressure with the pressure gauge located downstream of the regulator. Slowly close the purge valve until the gas flow stabilizes. Completely open the gas input valve. 7.1 Regulator Adjustment (Single Regulator) Open the purge valve located downstream of the regulator to, approximately, 20% of the passage. Adjust the regulator pressure through the Pre-regulator and Pilot (adjust the pre-regulator with a pressure 4 kgf/cm 2 above the pressure used in the pilot) to the required operating pressure. Close the purge valve. Check for regulator tightness with the pressure gauge located downstream of the same; a stable pressure indication for, approximately, 2 minutes after closing attends this requisite. Slowly open the gas outlet-blocking valve. Make fine pressure adjustments. 7.2 Regulators Adjustment in Monitor / Active systems: Close the ball valve pilot supply line (it depends on its presence in the installation) of the Active Regulator, so that this stays totally open. Open the Purge valve located downstream of the regulator to, approximately, 20% of the passage. Adjust the spring of the Active Regulator Pilot with a pressure slightly above zero. Adjust the spring of the Monitor Regulator Pilot to the minimum of pressure regulation (zero). Totally purge the station pressure, if necessary. Slowly open the Blocking Valve fitted upstream of the regulator. Open it totally when pressure reaches the Monitor Regulator. At this time the regulator should be totally closed. Slowly increase the outlet pressure adjustment through the spring of the Monitor Regulator Pilot until the wanted value is reached. With some flow flowing through the station, slowly open the ball valve of the active regulator pilot feeding line. At this time, the active regulator will tend to close and, when the outlet pressure reaches a value lower than the monitor regulator setup, this will open fully. Check Monitor Regulator operation: With flow flowing through the station, slowly increase the adjustment of the Active Regulator Pressure (the pre-regulator should be adjusted with a pressure 4kgf/cm² above the pressure adjusted in the pilot). When the outlet pressure reaches the adjusted pressure in the Monitor Regulator, this will assume the station operation control and the Active Regulator fill open fully. Reduce the pressure adjustment of the Active Regulator back to the requested outlet pressure. 7.3 Regulators Adjustment in Monitor / Active systems: (in installations without the pilot supply line valve) Press the pilot regulating spring so that the pilot remains totally open. Open the Purge valve located downstream of the regulator to, approximately, 20% of the passage. Adjust the spring of the Monitor Regulator Pilot to the minimum of pressure regulation (zero). Totally purge the station pressure, if necessary. Slowly open the Blocking Valve fitted upstream of the regulator. Open it totally when pressure reaches the Monitor Regulator. 11 Slowly increase the outlet pressure adjustment through the spring of the Monitor Regulator Pilot until the wanted value is reached (the pre-regulator should be adjusted with a pressure 4kgf/cm² above the pressure adjusted in the pilot). Slowly, remove the pressure applied on the Active Regulator Pilot spring. At the moment that it reaches a regulating lower than the one of the monitor regulator, the active regulator will tend to close until it assumes regulation of the line pressure. When the outlet pressure reaches a value lower than the one set in the monitor regulator, this will open fully. Check the Monitor Regulator operation: With flow flowing through the station, slowly increase the pressure adjustment of the Active Regulator. When the output pressure reaches the pressure adjusted in the Monitor Regulator, this assumes the station operation control and the Active Regulator opens fully. Reduce the adjustment of the Active Regulator pressure back to the requested outlet pressure. Notes: 1 In stations with Monitor / Activate Regulating System, the set shutting pressure will always be the one of the Monitor Regulator. 2 - in these stations, the adjustment of the line pressure for blocking test, shall be first obtained through the Monitor Regulator, however, the pressure of the Active Regulator shall be increased, until this opens totally and the Monitor assumes the system regulation. 7.4 Back-up Line Adjustment: (when applicable) Isolate the main line de-pressurizing the system Adjust the pressure of the secondary line as already described with the Active Regulator pressure 10% below of the pressure of the main line Active Regulator. Adjustment of the Regulator Open the Purge valve located downstream of the regulator to, approximately, 20% of the passage. Adjust the regulator pressure through the adjusting screw, for the requested operation pressure (clockwise sense to increase and counterclockwise to reduce pressure). Close the purge valve. Verify the regulator tightness through the pressure gauge fitted downstream of the regulator, to verify this the pressure display must be stable after closing during, approximately, 2 minutes. Slowly open the valve shutting the gas exit. Make a fine adjustment of the pressure. 8 MAINTENANCE Defect Probable Cause Solution Pulsation (oscillation of outlet pressure) (continued) Low flow (smaller than 5% of the maximum flow) Impulse intake poorly located Regulator speed response incompatible to the system one Check the regulator dimensioning and install a reduced seat, if available. Check if positioning of the impulse line is close to some instrument or equipment that can cause some type of disturbance in the line. Automatic blocking valve blocked / closed Particles between the shutter / seat or these are damaged Particles between the shutter / seat of the pilot or these are damaged Check the condition of the regulator main shaft and anti-friction rings and precede their cleaning or replacement; if necessary (a minimum of grease should be applied to assemble these items, preferably, use molybdenum disulfide). Check the impulse line condition and replace it if necessary. Clean the filter or replace the cleaning element. Replace the diaphragm. Reset the automatic blocking valve. Remove the regulator outlet body verifying the piston face and the state of the gasket and proceed the components cleaning f or replacement of the same if necessary. Disassemble the pilot, proceed the components cleaning or replacement of the damaged ones, or if there is excessive slack, or if shutter/ seat assembly exhibits any deformity. 9 STORAGE The regulators should not suffer mechanical shock, not to risk internal components' damages. The regulators should be stored at a clean and dry place, protected from bad weather. 10 GENERAL RECOMMENDATIONS We test our regulators and valves at the requested operation conditions. Criteria and maintenance steps are contained in manuals, however, for any doubt on the use, operation, or maintenance, contact Gascat's technical department that will provide you proper guidance. Gascat supplies, on request, a complete replacement kit. 11 WARRANTY We warrant our products, for a 12 months period from the date of invoicing, if the products are in operation, extending the warrant up to 18 months, in case they are in stock. Such warranty only covers those cases for which the occurrence of production defects are evidenced, which remained unnoticed at the time the product delivery. To present warranty is not valid if it is found that the defect or mishap was caused by accident, normal wear, inadequate installation, improper maneuvering or use, inadequate storage, assembly disregarding technical standards or if the buyer undertook repairs or changes in equipment by himself, without the manufacturer's previous authorization. The information contained in this manual contains Gascat's supply conditions, independently of the verified performance. The information herein contained shall not be interpreted or suggest performance warranty in relation to the final products, or the system usage purpose, nor should they serve as usage recommendation for any product or process mentioned in the specifications. This system should only be operated by qualified technician trained for this purpose; and no changes that may affects the system safety can be executed without our previous authorization.
