4 Introduction Danfoss Variable Speed Scroll compressors for commercial applications developed by Danfoss are available in three compressor models: VR- J044TMPP6, VRJ035TMPP6, VRJ028TMPP6 The compressors are mechanically same as VRJ044TKNP6, VRJ035TKNP6, VRJ028TKNP6 compressors released for residential application. Scroll compressor components The motor stator is rigidly attached to the shell. The rotor is press-fit onto the eccentric shaft. The shaft is supported by two bearings, one in the crankcase and the second below the motor. Compressor size Variable speed technology offers more flexibility in compressor selection than fixed speed compressors. Selection of the right variable speed compressor size can be done by different methods: Maximum cooling capacity: select a compressor size that achieves the peak load system cooling capacity demand at its maximum speed. Nominal cooling capacity: select a compressor size that achieves the nominal system cooling capacity at a rotational speed of rpm (50-75 Hz). Best Seasonal Efficiency Ratio: select a compressor size that achieves the minimum system cooling demand at its minimum speed. Ensure that the compressor is able to cover the peak load system cooling capacity. This selection makes the compressor run for maximum time at part load where the system efficiency is highest. Danfoss Variable Speed Scroll compressors are manufactured using the most advanced machining, assembly, and process control techniques. In design of both the compressor and the factory, very high standards of reliability and process control were first priority. The result is a highly efficient product with the highest reliability obtainable, and a low sound level. Performance The Danfoss Variable Speed Scroll compressor referenced in this guide is a fully compliant scroll and actually improves with run time in its early commissioning. A twenty four hour run-in is recommended to meet performance expectations. 4 FRCC.PC.033.A1.22

Variable speed drive specifications Bearings lubrication For dedicated variable speed drive specifications, refer to Trane variable speed drive operating instructions. 8 Electrical data, connections and wiring Supply Voltage VRJ-TM compressors must not be connected directly to AC (alternating current) power source. They must only be powered through the dedicated Trane variable speed drive. Refer to Trane variable speed drive operating instructions for more details about supply voltage. Maximum allowable bus voltage for compressor is 650V DC. LRA is printed on the nameplate, according to UL requirements. With VRJ-TM compressors, the LRA value can not be reached because the variable speed drive will cut-out the supply voltage before. MCC (Maximum Continuous Current) The MCC value is the maximum at which the compressor can be operated in transient conditions and out of the operating envelope. The tripping current of external over-current protection must never exceed the MCC value. Winding resistance VRJ-TM scroll compressors are equipped with an IPM (permanent magnet) motor. Winding resistance is the resistance between indicated terminal pins at 77 F (resistance value ± 7%). a + t amb R tamb = R 77 F a + t 77 F t 77 F : reference temperature = 77 F t amb : temperature during measurement ( F) Winding resistance is generally low and it requires adapted tools for precise measurement. Use a digital ohm-meter, a 4 wires method and measure under stabilised ambient temperature. The drawing shows electrical terminal labelling and should be used as a reference when wiring the compressor. 9 Electrical data, connections and wiring Terminal cover mounting The terminal cover and gasket should be installed prior to operation of the compressor. The terminal cover has two outside tabs, 180 degrees apart, that engage the terminal fence. When installing the cover, check that it is not pinching the lead wires. Terminal cover removal push push push IP rating The compressor terminal box IP rating according to CEI 529 is IP22 for all models. This IP rating is only valid when correctly sized cable glands with the same IP rating are applied. Motor protection must be provided by the variable speed drive and/ or system. This includes locked rotor and overload current protection. Phase sequence and reverse rotation protection The compressor will only operate properly in a single direction. If electrical connections are done correctly between the drive and the compressor terminals (compressor and drive terminals U, V & W matching), the drive will provide correct phase supply to the compressor, and reverse rotation will be not possible. If compressor and drive U, V & W terminals are not matching, the compressor can operate in reverse rotation. This results in excessive noise, no pressure differential between suction and discharge, and suction line warming rather than immediate cooling. The compressor can be severely damaged in these conditions in a short time. FRCC.PC.033.A1.22 9

11 Operating conditions VRJ-TM scroll compressor application range is influenced by several parameters which need to be monitored for a safe and reliable operation. These parameters and the main recommendations for good practice and safety devices are explained hereunder: Refrigerant and lubricants Motor supply Compressor ambient temperature Application envelope (evaporating temperature, condensing temperature, return gas temperature). Necessary Protections Refrigerant and lubricants General information When choosing a refrigerant, different aspects must be taken into consideration: Legislation (now and in the future) Safety Application envelope in relation to expected running conditions Compressor capacity and efficiency Compressor manufacturer recommendations & guidelines Additional points could influence the final choice: Environmental considerations Standardization of refrigerants and lubricants Refrigerant cost Refrigerant availability PVE Polyvinyl ether (PVE) is an innovative refrigeration lubricant for HFC refrigerant systems. PVE is as hygroscopic as existing polyolester lubricants (POE), but PVE does not chemically react with water; no acids are formed and compressor evacuation is easier. The compressor technology applied in Danfoss Variable Speed Scroll compressors in combination with PVE lubricant provides the best possible result in terms of reliability and compressor lifetime. Residual moisture Prior to shipment from the factory, every compressor is dehydrated, evacuated, and charged with dry nitrogen. Maximum residual moisture levels are oz. for model VRJ028, and oz. for VRJ035 and VRJ044. Motor supply VRJ-TM scroll compressors can be operated only connected to the dedicated variable speed drive, at voltage as indicated in supply voltage section. Compressor ambient temperature VRJ-TM scroll compressors can be applied from -40 F to 125 F ambient temperature. The compressors are designed as 100 % suction gas cooled without need for additional fan cooling. Ambient temperature has very little effect on the compressor performance. High ambient temperature In case of enclosed fitting and high ambient temperature, it is recommend to check the temperature of power wires and conformity to their insulation specification. Low ambient temperature Although the compressor itself can withstand low ambient temperature, the system may require specific design features to ensure safe and reliable operation. See below sections for recommendations. FRCC.PC.033.A

12 Operating conditions Application envelope The operating envelope for VRJ-TM scroll compressors is given in the figure below, where the condensing and evaporating temperatures represent the range for steady-state operation. Under transient conditions, such as start-up and defrost for heat pump applications, the compressor may operate outside this envelope for short periods. The operating limits serve to define the envelope within which reliable operations of the compressor are guaranteed: Maximum dome temperature: +285F A suction superheat below 9 F is not recommended due to the risk of liquid flood back Maximum superheat of 40 F Minimum and maximum evaporating temperature and compressor run current, as per the operating envelopes. Maximum discharge gas temperature must not exceed 285 F when the compressor is running within the approved operating envelope. 12 FRCC.PC.033.A1.22

13 Operating conditions Necessary Protections Variable speed compressors are inherently different from fixed speed compressors and require the combination of the inverter drive and system to protect the compressor. The list below describes the protections that must be accounted for while specifying the drive and system control. Pressure settings R410A Working pressure range high side psig 119 / 645 Working pressure range low side psig 17 / 202 Maximum high pressure safety switch setting psig 650 Minimum low pressure safety switch setting psig 13.3 Maximum testing pressure psig 435 LP safety switch shall never be bypassed High pressure According to UL requirements, a high pressure safety switch is still mandatory in any system, even with high pressure transmitters connected and used via the variable speed drive. HP switch settings shall not exceed the maximum service pressure of any system components. The high-pressure switch can be set to lower values depending on the application and ambient conditions. The HP switch must either be placed in a lockout circuit or consist of a manual reset device to prevent cycling around the high-pressure limit. If a discharge valve is used, the HP switch must be connected to the service valve gauge port, which must not be isolated. Low pressure A low pressure (LP) safety switch is recommended. Deep vacuum operations of a scroll compressor can cause internal electrical arcing and scroll instability. Danfoss scroll compressors exhibit high volumetric efficiency and may draw very low vacuum levels, which could induce such a problem. The minimum low-pressure safety switch (loss of charge safety switch) setting is given in the above table. Either the LP safety switch must be a manual lockout device or an automatic switch wired into an electrical lockout circuit. The LP switch tolerance must not allow for vacuum operations of the compressor. High pressure ratio Scroll compressors are machines with fixed volume ratio, and operate more efficiently near the design pressure ratio. In the extreme, do not exceed a 8.65:1 pressure ratio (absolute discharge pressure to absolute suction pressure) for extended periods. The VRJ scroll compressor is equipped with an internal pressure relief valve for protection against blocked condenser and fan failure conditions. FRCC.PC.033.A

14 Operating conditions Oil return management A specific function is needed to secure the oil return to the compressor. When the compressor is running below 2400 rpm for extended periods, every 19 min, speed must be increased to 2400 rpm for a 60 second period. Compressor then ramps to demand speed. On/off cycling (cycle rate limit) The system must be designed in a way that guarantees a minimum compressor running time of 2 minutes so as to provide for sufficient motor cooling after start-up along with proper oil return. There must be no more than 12 starts per hour, a number higher than 12 reduces the service life of the motor-compressor unit. A three-minute (180 sec) timeout is recommended. Start-up sequence To ensure correct lubrication of all the mechanical parts, compressor should start with a defined ramp-up, and stay at a fixed speed of 2400rpm for at least 60s. Then the compressor speed increases or decreases to the desired set point according to capacity request. Compressor Speed In order to ensure adequate lubrication of internal components, certain speed restrictions are placed on the minimum operating speed of the compressor. These are based on the Saturated Condensing Temperature and Saturated Evaporating Temperature. These must be enforced via the drive logic or system level control. Deviations from this scheme (eg. use of Outdoor Ambient Temperature as the speed controlling parameter) must be approved by Danfoss Engineering. 14 FRCC.PC.033.A1.22

15 System design recommendations General Essential piping design considerations Successful application of scroll compressors is dependent on careful selection of the compressor for the application. If the compressor is not correct for the system, it will operate beyond the Proper piping practices should be employed to ensure adequate oil return, even under minimum load conditions with special consideration given to the size and slope of the tubing coming from the evaporator. Tubing returns from the evaporator should be designed so as not to trap oil and to prevent oil and refrigerant migration back to the compressor during off-cycles. It is particularly important and critical with variable capacity systems, where very low velocities can be achieved for long periods of time, generating oil return issues. If the evaporator lies above the compressor, as is often the case in split or remote condenser systems, the addition of a pump-down cycle is strongly recommended. If a pump-down cycle were to be omitted, the suction line must have a loop at the evaporator outlet to prevent refrigerant from draining into the compressor during offcycles. If the evaporator were situated below the compressor, the suction riser must be trapped so as to prevent liquid refrigerant from collecting at the thermal bulb location (see fig. 1). When the condenser is mounted at a higher limits given in this manual. The upper loop also helps avoid condensed liquid refrigerant from draining back to the compressor when stopped (see fig. 2). The max elevation is dependent on vapor line diameters used. The elevation can exceed 25ft in some cases but they are specific vapor line diameters. Following are vapor line diameters that are approved by Trane Residential for elevations upto 25ft in heat pump applications. 2T-3/4, 3T,4T & 5T-7/8 Piping should be designed with adequate three-dimensional flexibility. It should not be in contact with the surrounding structure, unless a proper tubing mount has been installed. This protection proves necessary to avoid excess vibration, which can ultimately result in connection or tube failure due to fatigue or wear from abrasion. 16 System design recommendations Refrigerant charge limit Scroll compressors can tolerate liquid refrigerant up to a certain extend without major problems. However, excessive liquid refrigerant in the compressor is always unfavourable for service life. Besides, the installation cooling capacity may be reduced because of the evaporation taking place in the compressor and/or the suction line instead of the evaporator. System design must be such that the amount of liquid refrigerant in the compressor is limited. In this respect, follow the guidelines given in the section: Essential piping design recommendations in priority. Minimum sump superheat The minimum sump temperature is in the range from 10 F to 30 F above saturated suction temperature. F Preventing liquid flood back Danfoss recommends the use of an electronic expansion valve for all air conditioning and heat pump applications with VRJ-TM compressors. An EXV has two key benefits: it provides modulating control of the system under varying load conditions, and it protects the compressors from flood back during adverse running conditions. Exceptions to the use of EXV s with Danfoss Variable Speed VRJ-TM must be approved by Danfoss application engineering. 16 FRCC.PC.033.A1.22

17 System design recommendations Loss of charge protection The drive and/or system must protect the compressor against loss of charge. The protection method must be approved by Danfoss Engineering. Oil level checking and top-up In installations with good oil return and line runs up to 150 ft, no additional oil is required. If installation lines exceed 150 ft, additional oil may be needed. 1 or 2% of the total system refrigerant charge (in weight) can be used to roughly define the required oil top-up quantity. Always use oil from new cans. Top-up the oil while the compressor is idle. Use any accessible connector on the compressor suction line and a suitable pump. FRCC.PC.033.A

18 Sound and vibration management Starting sound level During start-up transients, it is natural for the compressor sound level to be slightly higher than during normal running. Danfoss scroll compressors exhibit very little increased start-up transient sound. Running sound level VRJ-TM scroll compressors are designed with optimized discharge ports and wrap geometry to reduce the sound level when a compressor is running Sound - dba /80 50/80 50/80 50/80 50/80 50/80 Compressor Speed - rps or Hz LPR sound level The VRJ-TM exhibits a pulsing or tapping sound at system pressure ratios below 1.8 and is increasingly noticeable below 3000 RPM. This sound is normal and does not indicate compressor malfunction. LPR sound will dissipate with increase in system pressure ratio or rpm. Stopping sound level VRJ-TM scroll compressors have very low shutdown sound due to minimal volume of discharge volume to push scrolls in reverse at shutdown. Due to this small re-expansion, there is no internal break mechanism required to prevent reverse spin of the scroll set. Sound generation in a refrigeration system and air conditioning system Typical sound and vibration in refrigeration and air conditioning systems encountered by design and service engineers may be broken down into the following three source categories. Sound radiation: This generally takes an airborne path. Mechanical vibrations: These generally extend along the parts of the unit and structure. Gas pulsation: This tends to travel through the cooling medium, i.e. the refrigerant. The following sections will focus on the causes and methods of mitigation for each of the above sources. 18 FRCC.PC.033.A1.22

19 Sound and vibration management Compressor sound radiation For sound radiating from the compressor, the emission path is airborne and the sound waves are travelling directly from the machine in all directions. The VRJ-TM scroll compressor is designed to be quiet and the frequency of the sound generated is pushed into the higher ranges, which not only are easier to reduce but also do not generate the penetrating power of lower-frequency sound. Use of sound-insulation materials on the inside of unit panels is an effective means of substantially reducing the sound being transmitted to the outside. Ensure that no components capable of transmitting sound/vibration within the unit come into direct contact with any non-insulated parts on the walls of the unit. Because of the Danfoss unique design of a fullsuction gas & oil cooled motor, compressor body insulation across its entire operating range is possible. Mechanical vibrations Vibration isolation constitutes the primary method for controlling structural vibration. VRJ- TM scroll compressors are designed to produce minimal vibration during operations. The use of rubber isolators on the compressor base plate is very effective in reducing vibration being transmitted from the compressor to the unit. Once the rubber isolators or grommets have been properly mounted, vibrations transmitted from the compressor base plate to the unit are held to a strict minimum. In addition, it is extremely important that the frame supporting the mounted compressor be of sufficient mass and stiffness to help dampen any residual vibration potentially transmitted to the frame. The rubber isolators and tubing should be designed so as to both reduce the transmission of vibrations to other structures and withstand vibration without incurring any damage. Tubing should also be designed for three-dimensional flexibility. During unit development, the complete compressor speed range should be covered, in order to define if abnormal vibrations occur or not. As ultimate solution, speed bypass can be applied. For more information on piping design, please see the section entitled Essential piping design considerations. Gas pulsation The VRJ-T scroll compressor has been designed and tested to ensure that gas pulsation has been optimised for the most commonly encountered air conditioning pressure ratio. On heat pump installations and other installations where the pressure ratio lies beyond the typical range, testing should be conducted under all expected conditions and operating configurations to ensure that minimum gas pulsation is present. If an unacceptable level is identified, a discharge muffler with the appropriate resonant volume and mass should be installed. This information can be obtained from the component manufacturer. Electro Magnetic Interference (EMI) Electro-Magnetic Interference (EMI), is generated within the compressor drive and can be radiated from the compressor wire harness. EMI has the potential to create interference of other electronic devices such as televisions, radios, baby monitors, cell phones, etc. Compressor does not provide any special grounding location for EMI reduction. 20 Installation Each VRJ-TM scroll compressor is shipped with printed Instructions for installation. System cleanliness Compressor handling and storage The refrigerant compression system, regardless of the type of compressor used, will only provide high efficiency and good reliability, along with a long operating life, if the system contains solely the refrigerant and oil it was designed for. Any other substances within the system will not improve performance and, in most cases, will be highly detrimental to system operations. The presence of non-condensable substances and system contaminants, such as metal shavings, solder and flux, has a negative impact on compressor service life. Many of these contaminants are small enough to pass through a mesh screen and can cause considerable damage within a bearing assembly. The use of highly hygroscopic PVE oils in R410A compressors requires that the oil be exposed to the atmosphere as little as possible. Compressors are provided with a lifting lug. This lug should always be used to lift the compressor. Once the compressor is installed, the lifting lug should never be used to lift the complete installation. System contamination is one of main factors affecting equipment reliability and compressor service life. It is important therefore to take system cleanliness into account when assembling a refrigeration system. During the manufacturing process, circuit contamination may be caused by: Brazing and welding oxides, Filings and particles from the removal of burrs in pipe-work, Brazing flux, Moisture and air. Consequently, when building equipment and assemblies, the following precautions must be taken: never drill holes into the pipe-work after installation. The compressor must be handled with caution in the vertical position, with a maximum inclination of 15 from vertical. Store the compressor between -40 F and 125 F, not exposed to rain or corrosive atmosphere. Care must be taken to avoid contact or damage to dome sensor or housing on top of compressor. Compressor mounting Maximum inclination from the vertical plane, while operating must not exceed 7 degrees. Compressors must always be mounted with grommets. Compressor holding charge Each compressor is shipped with a nominal dry nitrogen holding charge between 6 psi and 10 psi, and is sealed with elastomeric plugs. The plugs should be removed with care to avoid oil loss when the holding charge is released. Remove the suction plug first and the discharge plug afterwards. The plugs shall be removed only just before connecting the compressor to the installation in order to avoid moisture entering the compressor. When the plugs are removed, it is essential to keep the compressor in an upright position to avoid oil spillage. Tube brazing procedure Do not bend the compressor discharge or suction lines or force system piping into the compressor connections, because this will increase stresses that are a potential cause of failure. Recommended brazing procedures and material, are described on following page. Brazing material For copper suction and discharge fittings, use copper-phosphorus brazing material. Sil-Fos and other silver brazing materials are also acceptable. If flux is required for the brazing operation, use coated rod or flux core wire. To avoid system contamination, do not brush flux on. 20 FRCC.PC.033.A1.22

21 Installation Compressor connection When brazing the compressor fittings, do not overheat the compressor shell, which could severely damage certain internal components due to excessive heating. Use of a heat shield and/or a heat-absorbent compound is highly recommended. For brazing the suction and discharge connections, the following procedure is advised: Make sure that no electrical wiring is connected to the compressor. Protect the terminal box and compressor painted surfaces from torch heat damage (see diagram). Use only clean refrigeration-grade copper tubing and clean all connections. Purge nitrogen or CO2 through the compressor in order to prevent against oxidation and flammable conditions. The compressor should not be exposed to the open air for extended periods. Use of a double-tipped torch is recommended. Apply heat evenly to area A until the brazing temperature is reached. Move the torch to area B and apply heat evenly until the brazing temperature has been reached there as well, and then begin adding the brazing material. Move the torch evenly around the joint, in applying only enough brazing material to flow the full circumference of the joint. Move the torch to area C only long enough to draw the brazing material into the joint, but not into the compressor. Remove all remaining flux once the joint has been soldered with a wire brush or a wet cloth. Remaining flux would cause corrosion of the tubing. Heat shield C B A Ensure that no flux is allowed to enter into the tubing or compressor. Flux is acidic and can cause substantial damage to the internal parts of the system and compressor. The PVE oil used in VRJ-T compressors is highly hygroscopic and will rapidly absorb moisture from the air. The compressor must therefore not be left open to the atmosphere for a long period of time. The compressor fitting plugs shall be removed just before brazing the compressor. Before eventual unbrazing the compressor or any system component, the refrigerant charge must be removed from both the high and low pressure sides. Failure to do so may result in serious personal injury. Pressure gauges must be used to ensure all pressures are at atmospheric level. For more detailed information on the appropriate materials required for brazing or soldering, please contact the product manufacturer or distributor. For specific applications not covered herein, please contact Danfoss Commercial Compressors for further information. Vacuum evacuation and moisture removal Moisture obstructs the proper functioning of both the compressor and the refrigeration system. Air and moisture reduce service life and increase condensing pressure, which causes abnormally high discharge temperatures that are then capable of degrading the lubricating properties of the oil. The risk of acid formation is also increased by air and moisture, and this condition can also lead to copper plating. All these phenomena may cause both mechanical and electrical compressor failures. The typical method for avoiding such problems is a vacuum pump-down executed with a vacuum pump, thus creating a minimum vacuum of 0.02 in Hg (500 μm Hg). Please refer to Bulletin Vacuum pump down and dehydration procedure. Be sure to follow all government regulations regarding refrigerant reclamation and storage. FRCC.PC.033.A

22 Installation Liquid line filter driers A properly sized filter drier is required for all Danfoss scroll applications. Danfoss recommends DML (100% molecular sieves) driers for HFC refrigerants R410A with PVE oil. For servicing of existing installations where acid formation is present the Danfoss DCL solid core filter driers containing activated alumina are recommended. The drier is to be over sized rather than under sized. When selecting a drier, always take into account its capacity (water content capacity), the system refrigeration capacity and the system refrigerant charge. Refrigerant charging It is recommended that system charging be done using the system sub-cooling charge method, adding refrigerant to the high side of the system (see system installation instructions). Charging the high and low sides of a system with gas simultaneously at a controlled rate is also an acceptable method. Never exceed the recommended system charge mentioned by the unit manufacturer, and never charge liquid to the low pressure side. Insulation resistance and dielectric strength Insulation resistance must be greater than 1 megohm when measured with a 500 volt direct current megohm tester. Each compressor motor is tested at the factory with a high potential voltage (hi-pot) that exceeds the UL requirement both in potential and in duration. Leakage current is less than 0.5 ma. VRJ-TM scroll compressors are configured with the pump assembly at the top of the shell, and the motor below. As a result, the motor can be partially immersed in refrigerant and oil. The presence of refrigerant around the motor windings will result in lower resistance values to ground and higher leakage current readings. Such readings do not indicate a faulty compressor, and should not be cause for concern. In testing insulation resistance, Danfoss recommends that the system be first operated briefly to distribute refrigerant throughout the system. Following this brief operation, retest the compressor for insulation resistance or current leakage. Compressor replacement after motor burn out If there has been a motor burnout follow the evacuation procedure described on previous page. Remove and replace the liquid line filter drier and install a Danfoss type DAS burnout drier of appropriate capacity. Refer to the DAS drier instructions and technical information on correct use and monitoring of the burnout drier and the liquid line and suction line filter driers. 22 FRCC.PC.033.A1.22

Minimum ordering quantity = 16 All single packs are packaged in a ISTA-1A approved carton. Returnable pallet Compressors are not packed individually but are shipped all together on one pallet. They can be ordered in quantities of full pallets only. 1 pallet = 16 compressors. Returnable pallets contain neither rubber grommets, nor sleeves. Empty pallets must be returned to the compressor factory.
