3 A tall order for a couple of short guys to fill. b e f o r e a f t e r Among other things, Duval Asphalt manufactures a seal coat for their customers in Jacksonville, FL. The sand silo they use to fill their mixer trucks had no means to weigh the sand as the sand discharges into the mixer truck. Dan Engle, General Manager, would like to batch into his trucks accurately at a controlled rate without emptying and raising the silo so trucks can pass under. Our order was to control the flow from his silo while weighing the discharged material in predetermined batches. Part of that required the control and weighing device fit vertically within the few feet of available vertical space. Of course, it had to be done within budget. Our industry standardizes on expensive rotary valves (vane feeders) with gear boxes and variable speed motors to control flow. They are also big and heavy and in this application 18" high. Weigh Pods can weigh continuously in that type of application, but are big and expensive. Although considerably shorter than weigh pods, Flow Scales can also get the job done except they also have been too tall. Last year at this time, our Low Profile flow scale (Short Stuff) was featured in the News Rag in the Section What s on the Drawing Board? Duval Asphalt was given the opportunity to be the first to try this under actual conditions in the field. This scale has a feature that no other scale we know of has. This scale is 10 tall. We designed Short Stuff for agricultural applications. Although shop tested, we were in no position to guarantee the results of our second-generation low profile scale. Therefore, we provided Dan Engle with a Plan B; our Standard 26 Ez-Flo Scale with the understanding they may have to install the Standard under a raised silo. We took our design another step further. Duval was discharging the silo through a butterfly valve full throttle. Instead of replacing the low profile butterfly valve with a high profile rotary valve, we proposed we modulate (vary the different positions between open and close) their valve to the rate they require their mixer trucks to be filled at. When marrying the modulating butterfly valve on top of the Low Profile Scale and transitioned the output to a 10 boot, we were able to fit the entire weigh control system within the height restriction. The Butterfly valve control was our first attempt to make something like this work and it did a good job from the beginning. Our Second Generation Low Profile Scale was in trouble. We were having trouble calibrating it so it was consistently comparable to the truck scale. Before throwing the towel in, with the help of Tim, the company mechanic, we made a couple of small mechanical adjustments. And to our delight, these adjustments allowed the flow scale to perform beyond our expectations. 4 Another tall order for the tallest and widest Ez-Flo Flow Scale to date. Jim Omann, Omann Bros, was belt scale weighing shingles and feeding his batch tower over a belt scale. Processed shingles are extremely valuable and need tight proportion control to remain in spec. The varying batch sizes and shingle proportions require batch sizes from 180 lbs to 1600 lbs. The belt scale didn t work well because of its placement in the middle of the conveyor. When a batch was reached the conveyor would be stopped leaving the belt half full. The weight of the shingles wasn t consistent from one half-full belt to the next because the material to the conveyor could not be evenly fed. A weigh hopper was considered but it was felt that the shingles would cause bridging, resulting in excessive downtime and maintenance. The weigh batcher would have been considerably more money. A flow scale was considered but was a doubtful solution because of the materials tendency to stick. Tests were conducted on some of the internal parts thought to be able to pass the test. Other internal parts known not to be able to pass the test were now under consideration for replacement or removal. The mechanical parts removed which were significant to scale performance could be possibly compensated through the wonders of electronics. An unknown that still had to be dealt with was the vibrations the flow scale would be subjected to when mounted to the plant. The Ez-Flo Flow Scale was designed for continuous flow applications, and pg 4 was not tested in such small batching ranges while accepting flows at the end of a 24 conveyor within only several seconds. A flow scale was modified with no feed throat, special internals and externals and made to be field adjustable specific to location. After several adjustments to the Scale Indicator program, the flow scale is performing within tolerances expected by Jim Omann of St. Michael, MN. 5 Ez Flo Dust Return-Reject-Surge Control Positively Unique! This system has so many pluses. The benefits vary depending upon what the job requires. Job 1) When a certain amount of dust is to be returned to the process and the balance is to be rejected. Job 2) When all the dust is to be returned, but the varying return baghouse rate to the drum mixer requires even flow rate. Job 3) When mineral filler is required to help make up the minus 200 the baghouse dust is not providing, such as SMA jobs where total minus 200 control is imperative. 3) Continuously Weigh and Control Dust returned to the Mixer 2) Eliminate Dust Surges and Sags 1) Reject Dust Automatically EZ-Fl o Tot a l Con t r o l the flow of material passing through. Some people feel bridging problems in an automatic system is best handled using a vane feed over a vane feeder. We say bridging is a problem with either system and that the problem needs correcting whether a rotary valve or a butterfly valve is used. The Control System pictured to the left not only adjusts the position of the valve, it also will fire a burst of air into the material when bridging starts to develop. When using the system to take the sags and surges out of the dust flow; many systems fail because the operator sets the speed to keep the bin empty. He does this so as not to be bothered to adjust it now and then or he does not understand the importance to adjust it. This totally defeats the purpose of this equipment in this application. The control system gently reminds the operator audibly when the discharge flow is set too high or too low. A slight adjustment in speed allows the Bin Level to correct itself. If the correction allows the bin level to pass through the Mid-Level Point, the operator is reminded again that a set point change is required. The features that make this system so versatile and so different from other auger/bin systems are numerous. Surge bin discharge is normally controlled by vane feeders which are expensive, heavy, and take up a lot of vertical space. The vertical space is necessary to make it as voluminous as possible so as to absorb all sags and surges, yet have steep cone angles to keep material from bridging, and not too high as to make it necessary to feed the Bin with augers, yet short enough not to erect the bin with a crane. Butterfly valves require very little maintenance compared to a rotary valve (vane feeder) and take up only 6" of vertical height. Flow control with a butterfly valve can be much smoother than the shovels full of material being added one shovel full at a time with a vane feeder, especially when a large vane feeder is rotating slowly. Therefore a modulating (variable position) butterfly valve was used to control So as a means to continuously weigh the dust, an Ez-Flo (26" tall) flow scale with temperature protection was mounted on the down stream side. The Scale reported the flow rate to the Controller and the Controller regulates the flow by adjusting butterfly valve. This allows great closed loop control since the Butterfly Valve feeds the Flow Scale with no intermittent conveying device between them like an auger. Placing the Surge Bin on load cells and weighing the depleting weight is not possible since the Surge Bin always has material feeding it making it impossible to determine the depletion rate. When rejecting material, ingeniously the filling of the surge bin first and regulating the bin s output and the balance of the dust to be rejected is carried over to the second discharge port on the Surge Bin Feed Auger. Some high spec jobs require close control while adding minus 200 (such as fly ash) to the mix. The ideal situation is to have one scale weigh the Dust and the Flyash and control it accordingly. The Mid level and Low Level Bindicators could be used to stop and start the discharge of flyash into the surge bin as controlled. Control of the flow of material can be tricky. The lower flow rates occasionally desired may be so low as to cause bridging when the valve is near closed, causing surging as the controller tries to meet the demand of the set point required. A combination of strategic aeration pad placement, air pressure regulation and automatic air jet bursts helps this situation significantly. Video.. log onto Clarence Richard Co pg 5

He passed away suddenly this year at the age of 32. DAVID AVENTINO Plant Operations Manager Charity Request Allow me to introduce my friend and associate, Dave. After battling diabetes since a teenager, David, 47, experienced kidney failure and was in urgent need of a transplant. His brother, Joe, generously offered his kidney, and the family was overjoyed and thought that better days were awaiting David. Unfortunately, during the transplant, a rare and potentially fatal virus emerged; thus, creating a new battle. Through many prayers, the grace of God, and extensive medical treatments, David was able to fight the virus; however, it had already destroyed the once healthy kidney that he had earlier received. Now, four years later, he s on the donor waiting-list hoping to find another healthy kidney. He s also been told that in order to be healthy again, he ll also need a new pancreas. Regrettably, his struggle to survive is far from over, and neither are the devastating medical bills. As this article was put together in November, it was difficult to get Dave s attention between his production of mix late every day trying to beat the cold and tending to his dialysis. He accomplished that much and much more. He had countless friends who truly enjoyed him. On behalf of the thousands of people he touched, I feel it is safe to say, Ryan, you are missed like no other. 9 Workshop by the Module Design Your Own Class Check Off the Subjects You Want 1 Safety: Developing Confined Space-Lockout Written Procedure. Safety is number 1. Accident prevention is key. This class defines the hazards around the plant and develops the written procedures required by OSHA. These procedures are designed for the plant operational people to easily write up the procedures for their particular application. Be Safe. Be Compliant. Safety Director, Plants Manager, Plant Technician, Plant Mechanic, Operator, Trainee 2 Safety: Handling Asphalt Oil, Proving Safety Interlocks, Electrically Safe Maintenance Procedures, Damage Control. Many people in the industry know of people burned by asphalt oil. There is no excuse for it. Burner and Material Handling Interlocks sometimes fail. Don t find out by accident your interlock does not work. Many Interlocks can be checked just by how equipment is operated. Just because you tripped a breaker, does not mean the circuit is safe to work on. Insure your people know that. The drum mixer stops rotating and 2,000 degree gases rush to your baghouse. Asphalt oil saturates the inside of your drum. What do you do first, second, third? Safety Directors, Plants Manager, Plant Technician, Plant Mechanic, Operator, Trainee 3 Drum/Trunnion Maintenance Balancing the sloped drum on tires is a technique that requires understanding the various load dynamics on trunnions and bearings. Troubleshooting problems and making adjustments ahead of the time bearings, tires, trunnions, drives, motors and switchgear fail reduces preventable downtime. Amp gauges, trunnion and tire wear tell a story what s happening what needs doing? Equipment Buyers, Plants Manager, Plant Technician, Plant Mechanic, Operator, Trainee 4 Batch Plant Operation Some Batch Plants are unnecessarily running slow while producing lower quality mix. What do you check if you re too rich or too lean? Adjusting the plant running procedure will tell the story. Some plants will produce a dryer batch every now and then. Why, and what can be done? Equipment Buyers, Plants Manager, Plant Technician, Plant Mechanic, Operator, Trainee, QC 5 Feeder and Silo Operation Cold feed Bins, Rap Bins are volumetric feeders and relatively easy to operate. Mineral filler and dust silos can be difficult if not equipped correctly. Now, with SMA and WMA, we are adding all sorts of material to our mix from wax beads to water, or fiber to powders, even liquid chemicals. Venting gets to be a problem with some weighing devices when blowing material in the silo and blowing material away from the silo discharge scale. The Exhaust Fan is a dust feeder. The more the damper is opened, the more dust is taken from the dryer. The dust makes a pit stop in the baghouse before being returned in spurts, partially returned or rejected. Some plants use a dust surge bin to even out the dust flow. Equipment Buyer, Plants Manager, Plant Technician, Plant Mechanic, Operator, Trainee, QC 6 Scales and Meters Continuous weigh scales are the most difficult to install, calibrate and maintain. Belt Scales, Flow Scales, Flow Meters etc may be made accurate for the rate the scale was calibrated at but may not be accurate at rates significantly different than that. Learn how to check for that and then correct it. Learn how to spot check problems as the plant is producing. Stop the process before making all that bad mix. 10 Workshop by the Module... and more 7 Control System Operation Control systems are always changing. When something is wrong and they re not operating correctly, it can be hard to find the problem when you lack proper understanding of the dynamics. A step by step procedure from open loop control through the many closed loop control situations and theoretical plant control problems are introduced. Participants are asked for ideas of the symptoms of the control behavior. The role is reversed later when symptoms are presented and participants are asked what the problems may be. Control systems are made up of all types of electro-mechanical devices. Understanding electrical helps one become a thorough troubleshooter. Equipment Buyer, Plants Manager, Plant Technician, Plant Mechanic, Operator, Trainee, QC Suggested Pre Requisite Module 5, 6 8 Burner Operation and Hot Oil Heating Combustion occurs when fuel, air and ignition unite. Complete combustion is achieved under the right conditions. Incomplete combustion reduces production, and increases energy and maintenance costs. Combustion efficiency can be monitored by the CFO when comparing energy bills and production. Learn what s acceptable and when a burner tune up is necessary. Plant Mechanics will learn how to tune the burner with or without a combustion analyzer, and to troubleshoot problems and learn how to fix them. CFO, Equipment Buyer, Plants Manager, Plant Technician, Plant Mechanic, Operator, Trainee 9 Aggregate Drying Learn how drying takes place under the many different conditions. Counter flow drying requires bigger and better pollution control equipment than parallel flow drying. Why? Learn about proper temperatures and pressures and compare them to what your plant is running at. Make adjustments or repairs to meet the proper criteria and raise your production. Learn how to measure effectiveness of the veiling flights. Some plants have the paint burned off one side of the stack. Why? CFO, Equipment Buyer, Plants Manager, Plant Technician, Plant Mechanic, Operator, Trainee Required Pre Requisite Module 8 10 Plant Production Troubleshooting The plant behaves differently with various production rates and aggregates flowing through the dryer at different times of the year. Consequently, it becomes difficult to determine what s acceptable for the equipment and conditions. Learn to size up your situation for the production rate your plant should be able to attain, and for the energy consumption your plant should require. If you re not reaching these benchmarks, you re losing money. A lot of money is spent at the plant don t make the operator the only one in charge of your purse strings. The plant is armed with many useful instruments. Teach your operator a profitable, safe way to manage it. CFO, Equipment Buyer, Plants Manager, Plant Technician, Plant Mechanic, Operator, Trainee Required Pre Requisite Module 8, 9, Baghouse & Primary Collector Operation The purpose of this pollution control equipment is to keep the air clean and as discussed in Module 4.0, to return material back to the mix. Reverse Air Bag systems clean large sections of the baghouse over a long period of time compared to the Pulse Jet systems. How do these very different systems affect combustion, production and mix quality. How should these be maintained, operated and protected? CFO, Equipment Buyer, Plants Manager, Plant Technician, Plant Mechanic, Operator, Trainee Suggested Pre Requisite Module 5, 9, Plant Performance Evaluation Look at the big picture and then focus on the small details. Set up a program to measure daily plant performance while documenting the many variables affecting the plant situation. Make some changes and measure to see if it was a positive or negative. Set up your operation so it uses the least amount of energy while allowing max production. Take snap shots of the plant behavior in different situations. Piece them together for the big picture over time. Plant operation is not an art, it is a science and a business. Run it by the numbers. Electrical 13 Basic Electricity Understanding electricity has not been made so easy, is a common remark that has been made over the 15 years this Workshop has been performed. We approach this module as if the participant has no idea how electricity works. Many claim they only know enough to stay away from it. If you repeat these next six modules enough times, you will have a good foundation to work from. You will be able to pass along observations to plant controls people over the phone, trouble shoot and make some repairs yourself, working on equipment safely. Plant Manager, Plant Technician, Plant Mechanic, Operator, Trainee 14 Meter Usage The meters measure resistance, voltage and amperage. Depending on the circumstances, one needs to set these up properly to safely read the value being measured. Some meters are auto ranging while other meters need to be ranged. Know when your meter is reading correctly and when it is not. Plant Manager, Plant Technician, Plant Mechanic, Operator, Trainee Required Pre Requisite Module Circuit Analysis What measurements should we measure in a good working circuit? Once we know that, a circuit not working is again measured then analyzed on the different measurements between a good working circuit and a bad circuit. Directions are determined where to measure next until we make the determination of the fault. This may seem easy. Participants normally need coaxing to measure the circuit under the condition it failed. Participants are tested at the end of each module and are encouraged to repeat the module as many times to make one most proficient. Plants Manager, Plant Technician, Plant Mechanic, Operator, Trainee Required Pre Requisite Module 13, 14 Electrical 16 Troubleshoot Beginner Every plant has many high voltage motors and motor starters that require troubleshooting, maintenance and repair. It s important the job is done right and safely. OSHA requires circuits to be measured for no voltage when a disconnect is used to isolate the voltage from employees. If your people are in motor control cabinets and rewire motors, this alone is reason enough to be taking this module. Plants Manager, Plant Technician, Plant Mechanic, Operator, Trainee Required Pre Requisite Module 13, 14, Troubleshoot Advance Electrical controls is more than supplying 480 vac or 120 vac to lights, motors and coils, etc. Equipment is also controlled from the varying AC and DC signals from load cells, VFDs, DC Motor controls, tachometers, potentiometers, etc. These circuits are explained and problems introduced into the circuits and then the Symptoms Game starts. This game is very effective in getting our point across and the challenge makes it fun for all. Plants Manager, Plant Technician, Plant Mechanic, Operator, Trainee Required Pre Requisite Module 13, 14, 15, Troubleshoot Expert A closed loop control system is studied, then analyzed for the resulting symptoms once the system has been given a problem. This Module requires all the knowledge and skill gained from the previous Electrical Modules plus.
