2 FPSO Applicatios By Yasmi Bhuj, CCI USA Backgroud Floatig Productio Storage ad Off-loadig (FPSO) vessels have become icreasigly popular cocepts i recet years. Their mai advatage is the ability to operate without the eed for a specific export ifrastructure. Crude ca be exported by shuttle taker. Gas however, must either be flared or exported by pipelie so FPSO s suit low Gas Oil Ratios (GOR) fields especially. Other advatages iclude: Relatively short schedules (oil takers ca be coverted relatively cheaply) Ca ofte be leased istead of bought, hece makig very small fields ecoomic Ca be used i ay water depth Early productio Large payload/deck space Easy to remove ad reuse FPSOs are popular, especially o margial or small fields as they are cheap (especially coversios of existig takers). Oe obvious disadvatage is they use subsea trees, ad aother is the lack of drillig/ workover facilities (although there are proposals for FDPSO- FPSOs with drillig capabilities). The vessel is moored i place ad coected to the subsea wellheads by flexible risers. It may be spread moored (i calm waters) or moored with a turret, allowig the vessel to weather vae, i harsher waters. Process facilities ca be aythig from just a 3 phase separator trai with gas to flare to full export process systems with full water ad gas ijectio systems: a big (say 50 m x 150 m) FPSO has a lot of deck space! FPSO are very flexible; they ve bee used i thousads of meters of water offshore Brazil to a few meters of water offshore Nigeria; they ca cope with as few as 2-3 wells to as may as 60 or so, ad throughputs ca vary from a couple of thousad bbl/d to hudreds of thousads bbl/d. Storage ca also rage from a few thousad barrels to over a millio barrels. (SBM) ad IHC Gusto Egieerig BV recogized the eed to stadardize FPSO desigs ad icorporate lessos leared from previous projects. 3 to cope with a wide rage of field properties, ad water depths up to a maximum of 2,100 metres. The FPSO would be suitable for relocatio betwee fields durig its lifetime. Coversio of the existig taker for FPSO service life was based o 10 year o-site life without dry dockig ad major steel reewals. Desig ad costructio of ew topside facilities was iteded for a miimum of 15 years life. Geeral Set-up Cosideratios Vessel Coversio The primary selectio criteria for a vessel coversio are: Good Hull Coditio Miimum Steel Reewal Traceable History Lay Out Suitable for Coversio, i.e o additioal bulkheads required, possibility to exted accommodatio Boiler, Steam Turbies, Off-loadig Pumps suitable for refurbishmet The refurbishmet may comprise the removal of: All deck ad cargo pipig, Accommodatio iterior, Asbestos, Superfluous equipmet Topsides Lay Out Refer to the geeric diagram 1 o the top of page 4. The topsides lay out is based o the followig philosophy: A cetral pipe rack supports a travellig crae ad provides cetral walkway Modules mouted 4 meters above mai deck, o module supports pre-istalled o the mai deck Maximum separatio betwee hydrocarbo cotaiig modules ad accommodatio The turret is the poit aroud which the FPSO weather vaes ad at which all risers are gathered. The umber of risers is the key parameter which defies the diameter ad size of the turret. The turret is also the part of the FPSO which is moored to the sea-bed. Ay turret therefore has a fixed part (moored to the sea-bed) ad a rotatig part (part of the hull). Water depth has large impact o the desig of the moorig system. The achor chai, achor ad wich desigs are especially depedat o riser weight ad loads resultig from curret, wid, etc. There are may desigs of turret available. Turrets ca be desiged to be permaet or discoectable. They may be exteral or iterally mouted; iterally mouted turrets are more expesive but ca cope with higher sea states. The combied livig quarters, recreatioal facilities, sick bay ad bridge are located i the accommodatio block. The lay out is such that ample room is provided for istallatio of future facilities. Process Crude Oil Separatio Refer to the block diagram 1 o page 4. For example, the productio facilities may comprise a sigle trai, which features three stages of separatio ad stabilizatio. After bulk separatio i the HP Separator, the crude is heated to 80 C, ad stabilized i the IP ad LP Separator. After stabilizatio, the crude is dehydrated to specificatio usig a electrostatic coalescer. Produced water is flashed at ear atmospheric pressure ad stored i the slop taks for gravity settlig ad if required hydrocycloe treatig [o lie or batch]. Ultimately, produced water is disposed of overboard. Crude oil is stored temporarily ad produced water is disposed of overboard after fial treatmet i the slop taks. Wash water is ijected dowstream of the LP Separator to reduce the salt cotet of the crude withi specificatios. Wash water is desaliated seawater, usig reverse osmosis as desaliatio method CCI. 5 Gas Compressio, Treatmet ad Disposal Chemical Ijectio Reservoir pressure is maitaied by gas ijectio, thus miimizig flarig. All gas i excess of fuel gas is available for reijectio. Gas lift is available via a extractio poit o the ijectio header. The 2x 50% capacity mai gas compressors receive gas from the HP Separator ad Flash Gas Compressor. These three stage, commo shaft, cetrifugal compressors are drive by idustrial type gas turbies, iso-rated at 13.4 MW. The 1x 100% capacity Flash Gas Compressor receives gas from the IP ad LP- Separator. The two stage, oil free screw compressor is drive by a 2.5 MW HV electric motor with variable speed drive. Gas dehydratio to -10 C dewpoit at 310 bar is achieved by covetioal triethylee glycol (TEG) dehydratio, which is located upstream the 3rd compressio stage. The TEG cotactors, operatig at 140 barg, are dedicated for each compressor but feature commo TEG regeeratio. Extesive provisios for chemical ijectio iclude methaol, pour poits depressat, corrosio ihibitor, foam ihibitor, demulsifier, scale ihibitor, etc. A dedicated chemical ijectio module is provided for water ijectio purposes. Nitroge A itroge geerator is provided to icrease availability of large quatities of itroge offshore West Africa. Fuel Gas ad marie gas oil (MGO) System Fuel gas is ormally extracted immediately dowstream of the TEG Cotactor, upstream of the fial compressio stage. Despite the low dewpoit of the gas after dehydratio at 140 bar /45 C, 20 C superheat is cotiuously maitaied for protectio of turbomachiery ad ease of operatio. I additio each FPSO will have it s ow particular features dictated by the terrai i which it is situated. See the case study below for a specific example. Utilities Coolig & Heatig Medium System The Coolig ad Heatig medium systems are closed loop, [ihibited] water based systems i which the drivig force is provided by seawater ad low pressure steam from the vessel system. Power Geeratio Electrical Power is provided by two, 100% capacity idustrial type gas turbies, 6.5 MW iso-rated. 6 Case Study Terra Nova FPSO 2 The wellheads ad productio maifolds are placed i glory holes excavatios i the sea floor that protect the equipmet from scourig icebergs. The Terra Nova field is beig developed usig a Floatig Productio Storage ad Off-loadig (FPSO) vessel. This vessel is a ship-shaped productio platform with itegrated oil storage from which oil is off-loaded to a shuttle taker. Oe of the largest Floatig Productio Storage ad Off-loadig vessels ever built, the Terra Nova FPSO is metres log ad 45.5 metres wide (about the size of three football fields laid ed to ed). From the keel to the helideck it stads more tha 18 storeys high. The vessel ca store 960,000 barrels of oil ad accommodate up to 80 persoel. A etwork of more tha 40 kilometers of flexible flowlie is used to covey hydrocarbos to ad from the wells. Produced gases are separated from the oil ad re-ijected ito the reservoir for possible future extractio. Productio System Oil productio wells are pre-drilled by a semi-submersible drillig platform such as the oe below. The coectio betwee the FPSO ad the subsea flowlies is the spider buoy (the lower portio of the turret). The spider buoy is the moorig poit for the FPSO, ad the pathway for oil ad fluids that flow to ad from the FPSO ad reservoir. The spider buoy has a quick-discoect feature, allowig the FPSO to discoect ad leave the area i a emergecy situatio like the approach of a iceberg. Crude oil is off-loaded from the FPSO oto large shuttle takers, which the move the oil to market. Desig, costructio ad istallatio of the FPSO, subsea compoets ad pre-productio wells were carried out by a cosortium of compaies comprisig Petro-Caada, AGRA Brow & Root, Hallibuto Eergy Services, FMC Offshore Caada Ltd., PCL Idustrial Costructors Ic., Techip Coflexip, ad Doris CoPro Ltd 6 FPSO Applicatios CCI. 7 CCI FPSO Projects We have worked o three mai FPSO projects to date. These are: Cooco Phillips Belaak, South East Asia ExxoMobil Saipem SA Erha, Nigeria ExxoMobil Kizomba, Agola The projects are described i more detail below. A summary of the applicatios is give o page 9. See also the data sheets startig o page 10. Cooco Phillips Belaak, March 2003 Applicatios: Compressor Recycle This vessel is located i the South Chia Sea off Natua Islad, roughly 200 kilometers ortheast of Sigapore, ad is oe of the most sophisticated productio facilities i the world. The vessel produces approximately 7,800 stadard barrels per day of butae ad 14,700 stadard barrels per day of propae plus 430 millio stadard cubic feet of gas ad 100,000 barrels of oil. CCI supplied seve ati-surge cotrol valves for the FPSO vessel s LPG uit. These valves are cosidered the most critical cotrol valves o the FPSO because they protect over $20 millio worth of compressors. Striget specificatio requiremets demaded that CCI implemet specialized desig ad cotrol measures, ad the valves were custom desiged for each applicatio. For example, while carbo steel is a typical material for these types of valves, CCI used duplex stailess steel for the FPSO valves sice this extra-hard material is the best substace available for prevetig corrosio i the valve body ad boet. Corrosio is a sigificat cocer o the FPSO uit because both the highly acidic fluid it hadles ad the saltwater cotribute to corrosio. The duplex material, however, should allow the valves to resist corrosio eve whe exposed to a salt-air eviromet. The valves were also created to achieve repeatable Class V super-tight shutoff, made possible by the peumatic actuator providig thrust of over 500 pouds per liear ich. Prevetig leakage ad boostig overall efficiecy, this tight shutoff traslates directly ito operatioal cost savigs for the FPSO. Aother special feature of the valves supplied by CCI is their fast stroke speed. The valves were desiged to stroke i less tha oe secod uder trip coditios ad less tha two secods i modulatio. 8 user to ru the compressor close to the surge lie for icreased efficiecy. Fially, desiged with 10 to 16 pressure-reducig stages, the valves feature CCI s uique DRAG techology for superior velocity ad oise cotrol to elimiate vibratio ad the possibility of mechaical failure. ExxoMobil Saipem SA Erha, July 2003 Applicatios HP Separator Oil Trai Gas Ijectio to Flow Lie to Drill Flow Lie Piggig HP Compressor Master Cotroller Water Ijectio Pump Miimum Flow Methaol Header Pressure Cotrol Methaol Ijectio Pump Discharge ExxoMobil Kizomba, September 2003 Applicatios Test Flow Lie Choke Valve Productio Stad-By Choke Valve Kizomba lies i oe of the first stretches of deepwater acreage offered by the Agola Govermet. The developmet cosortium is operated by ExxoMobil's subsidiary, Esso Exploratio Agola, which has a 40% stake i the field. The parters also iclude Agip Agola (with a 20% share), BP Exploratio (with a 26.67% share) ad Statoil (with a 13.33% share). Soagol, the Agola State oil compay, is the cocessioaire. Kizomba B will develop the Kissaje ad Dikaza discoveries i water depths of 3,300 ft to 3,400 ft. The project will iclude the combiatio of a surface wellhead platform ad subsea wells tied back to a FPSO vessel 3. Gas Lift Maifold Cotrol HP Compressor Suctio Pump Dehydrator Trai CCI wo a millio-dollar-plus order from Saipem SA Frace to supply 23 cotrol valves to Exxo Mobil s Erha FPSO vessel. The 2,200,000-barrel FPSO will be located i the Erha field, 90 kilometers offshore Nigeria. The 23 valves to be supplied by CCI are for high-pressure applicatios ad rage from 900 to 10,000 psi, 1 to 20 i diameter ad carbo steel to duplex. 8 FPSO Applicatios CCI. All rights reserved.
