25 TECHNICAL INFORMATION Technical Information DUCTILITY Excellent Ductility and Extreme Strength KISWIRE is one of the largest and most specialized wire drawers in the world today, featuring the making of wire qualities for the high end markets, such as valve springs, and other automotive and aerospace applications. These K-MAX wire ropes are specially designed for mining industry. K-MAX wire ropes are made of KISWIRE patented high ductile wires which are good in strength, flexibility, bending fatigue life and abrasion resistance. % of Rope Length Light Load Safety Factor 8: Medium Load Safety Factor 5: Heavy Load Safety Factor 3:1 0.5 Heavy Load with many bends up to 1.00 <Rotation Resistant Rope Torque Factor> Elongation When a mass is attached to a rope, constructional lengthening due to the bedding down of the all component wires in the rope occurs. The precise lengthening due to constructional stretch is depends on a variety of factors, such as the type of construction of rope, the load mass and the frequency of loading. Elastic elongation occurs due to the physical lengthening of steel wire under load. Elastic lengthening is not permanent. To determine the exact elastic elongation one would have to carry out tests. For approximate figures however, Hook s formula can be applied. Elongation due to overloading of a rope, beyond the yield point of the material, causes permanent extension. Other plastic lengthening of a rope occurs due to wear of wires and strands. Both phenomenon s demand serious attention. Rope Stretch All Ropes will stretch when load is initially applied. As a rope deteriorates from wear, fatigue, etc. Continued application of a load of constant magnitude will produce varying amount of rope stretch. Three Distinct Phases U N I T S O F R O P E S T R E T C H CONSTRUCTIONAL STRETCH NORMAL LIFE STRETCH APPROACHING FAILURE CAUTION Phase 1 - Initial/Constructional stretch - The rope adjustments to operating conditions. Phase 2 - The greatest part of the rope service life. - This portion exhibits only a small amount of stretch. Phase 3 - The stretch occurs at a quicker rate. - This second upturn of the curve is a warning indicating that the rope should soon be removed. U N I T S O F R O P E L I F E 25

26 TECHNICAL INFORMATION SURFACE PRESSURE Surface Pressure - between Ropes and Drum/Sheave Grooves When a rope passes the groove of a sheave or a drum, pressure between the two surfaces occurs, due to radial forces. The working life of a rope depends partly on the amount of this surface pressure. Much pressure causes more deterioration and fatigue. Here are some main criteria as to surface pressure. The more metallic area of the rope in contact with the groove, the lower the relative pressure will be. Lang s Lay Wire Ropes have a line contact with the surface of sheaves and drums, whereas, Regular Lay Wire Ropes have point contact with the same. Hence, Lang s Lay Wire Ropes have more metallic area in contact with the sheave or drum than a Regular Lay Wire Rope. Assume, the absolute surface pressure is 100, while the contact metallic area of a regular lay wire rope is 20, the relative surface pressure becomes 100:20 = 5. Assume, the absolute surface pressure is 100, while the contact metallic area of Lang s Lay wire rope is 25, the relative surface pressure becomes 100:25 = 4. Multistrand ropes expose the highest amount of groove contact. Compacted ropes have an improved groove contact. Hence compacted ropes show better surface pressure figures than regular round strand ropes. Crushing and Abrasion Features By compacting the outer wires the resistance to crushing/plastication improves substantially and we deliver the rope in the condition it wants to be without wearing the outer round wires flat. Hardness of rope and groove An important factor in respect to surface pressure between rope and grooves, is the hardness of both the rope and the groove material. Groove hardness shall be slightly higher than the hardness of the wire rope. The other way around will cause damage to the grooves, which in return will damage the wire rope seriously. 26

27 TECHNICAL INFORMATION SWIVELS & SOCKETS Swivels Just to avoid safety risk with rotating loads when they are lifted, the idea of using swivels has arisen. Basically, the use of a swivel interferes with the regular behaviour of a rope in such a way, that it often distorts the rope construction, and causes prematures rope failure. Hence, the use of swivels shall be avoided or used in consult with a wire rope engineer. Particularly, a swivel shall not be used when installing a rope. Then again, it is recommended to use a swivel on non rotating wire ropes. Sockets Many ropes are required with rope termination. One of the most safe and secure rope terminations is a socket. The proper socket connection guarantees a 100% breaking load efficiency with the rope. Sockets come in three main types, i.e. the open spelter socket, the closed spelter socket and the special chain/rope socket, especially designed for the mining industry. Apart from these regular products, sockets can be custom made for any special application. Today, most sockets are connected to the rope casting them with a polyester based resin. DIMENSIONING Measuring Diameter Correct Incorrect Groove Dimensioning Groove radius recommendation : minimum = 0.53d and maximum = 0.55d Groove depth : 1.5 x d Throat angle : 35 to 45 degrees (for normal application) d h The first item when examining sheaves and groove is the condition of the groove. To check the size, a groove gauge is used. The gauge should contact the groove for about 150 degrees. The better method is to use a modern laser measurement system or plaster casts. 27

29 TECHNICAL INFORMATION FATIGUE Bending Fatigue Almost any wire rope when used is bent over drums and sheaves. The number of bends (1), the types of bends (2), the load applied (3), the dimensions of drums and sheaves (4), fleet angle, reeving arrangement, groove profile, are impacting factors on the service life of a rope. Ideal wire rope circumstances hardly exist. One shall attempt to create the best possible circumstances in order to optimize rope s service life and performance. (1) The higher the number of bends of a rope, the higher its fatigue. (2) Counter direction bends of rope in an installation complicate the performance of a rope substantially. The higher stress in the rope caused by complicated bends, shorten its service life and performance quality. (3) The amount of load charged on a rope is of great impact on its service life. Within the maximum load allowed of 20% of the MBL of the rope, lower loading improves the fatique life of the rope disproportionally. A 10% less loading would results in a 20% better outcome. Be aware, that other issues impact as well. For instance, acceleration and deceleration of the rope. The slower the movement of a rope, the less risk and complications. (4) The larger the drum and sheave, the better the performance and the longer the service life of the rope. E F F C I E N C Y % S T R E N G T H E F F I C I E N C Y O F W I R E R O P E WHEN BENT OVER PINS OR SHEAVES OF VARIOUS SIZES Rope Drums, Split Sleeves, Spooling Accessories Rope drums - rope drums with grooves cut directly into them (with or without bolted or welded flanges, as required). Split sleeves - machinegrooved split sleeves, supplied in two sections that can be placed over smooth ungrooved drums. Split sleeves are a good solution for retrofitting and for applications where drums may require replacing in future. 29

32 SAFETY INFORMATION Safety Information Storage Wire rope must be stored in a clean, dry and safe location Check and verify wire ropes identification, condition and certification upon delivery Inspect wire ropes in storage periodically and apply necessary lubricant if wire ropes is stored for a long time Handling and Installation Handling and installation of wire rope should be supervised by a qualified person Inspect the wire rope to ensure that no damage have taken place during storage or transportation before installation Make sure that any fittings or terminations of wire ropes are clean and undamaged before securing rope ends Operate the new wire rope with a low load and slow speed for several cycles. This ensure the new wire rope to adjust itself gradually to working conditions Sheave and Drum Diameter Different rope constructions have various D:d ratio and must be considered when selecting a wire rope. The following D:d ratios are recommended: 6/8 strand ropes 80:1 Multistrand ropes 80:1 Locked coil ropes :1 Groove Diameter Normally, groove diameter of 7.5% greater than nominal wire rope diameter is acceptable In certain cases, groove diameter between 10% to 12.5% greater than nominal rope diameter are required Service Examine wire ropes for the signs of excessive wear, corrosion, broken wires and distortion Paid attention to main areas of deterioration such as section of wire ropes that working over sheave Do not carry out any maintenance or examination of wire ropes while it is suspending a load Apply lubricant to wire ropes at regular intervals in order to extend safe performance Wire Rope Discard Discard wire ropes according to Regulations and Standards such as ISO 4309 Discarded rope can be danger to personnel and equipment if not handled correctly and safely Store the discarded wire rope in a safe location and record the date and reason for discard for future reference WARNING Wire rope must be properly transported, stored, set up and maintained. Always inspect wire rope and wire rope termination for wear, damage or abuse before use. Never overload or shock load a wire rope. Very high or very low ambient temperatures may dramatically change the behaviour of the wire rope as well as the wire rope termination. Please refer to applicable international or national standards in their relevant version (e.g. ISO 4309) concerning inspection and discard criteria for both wire ropes and wire rope terminations. 34 SAFETY INFORMATION Broken wires at termination Broken wires at, or adjacent to, the termination, even if few in number, are indicative of high stresses at this position and can be caused by incorrect fitting of the termination. The cause of this deterioration shall be investigated and, where possible, t he termination shall be remade, shortening the rope if sufficient length remains for further use, otherwise the rope shall be discarded. Localized grouping of broken wires Where broken wires are very close together, constituting a localized grouping of such breaks, the rope shall be discarded. If the grouping of such breaks occurs in a length less than 6d or is concentrated in any one strand. It may be necessary to discard the rope even if the number of wire breaks is smaller than maximum number shown in Table 1. Fracture of strands If a complete strand fracture occurs, the rope shall be immediately discarded. Reduction of rope diameter resulting from core deterioration Reduction of rope diameter resulting from core deterioration can be caused by a) internal wear and wire indentation b) internal wear caused by friction between individual strands and wires in the rope, particularly when it s subject to bending c) deterioration of fiber core d) fracture of a steel core Rope type Single layer with steel core Rotation resistant rope <Table 3.
